This advancement helps processors ensure that only properly sealed products leave the plant, reducing the risk of spoilage. By generating two images—one for the product and one for the seal—X-ray systems can detect foreign objects like metal and bone fragments, while also identifying seal defects. This dual capability simplifies inspection processes, reduces hardware duplication, and improves product safety.

Sapphire Inspection Systems collaborated with leading pet food brand, GA Pet Food Partners to create the G40XL – our largest ever xray system.

Sapphire Inspection Systems and GA Petfoods have built a long standing partnership, working together for many years to produce good quality products through xray inspection technology. GA Pet Foods is already home to eight other Sapphire innovations, including a G50 Side Shoot Xray inspection and weight checking machine capable of handling upright bags of various sizes up to 4kg at a rate of 1,800 an hour.

To constantly innovate and evolve, we produced the new Xray machine for GA Pet Foods state-of-the-art manufacturing facility in Lancashire, England. With the site producing 80,000 tonnes of dry pet food a year, Sapphires innovations needed to be integrated seamlessly into their production line and offer GA Pet Foods complete peace of mind.

Sapphire Inspection Systems worked with GA Pet Food Partners to design and develop a new machine specifically to meet their requirements. The technology had to inspect pet food kibble up to one metre in length, weighing up to 25kg. The result is the G40XL, our largest ever xray inspection machine at more than six metres long.

This robust machine has the ability to be transported and inspect a substantial tonnage of product on a round-the-clock basis. Inspecting at a rate of 800 bags an hour, the machine perfectly complements and upholds mass production. As well as ensuring the pet food bags are free of contaminants (such as fragments of metal, stone, or glass), the G40XL can also check the weight of each bag to ensure it contains the precise amount of kibble.

Any rejected product can be reworked before it leaves the facility at GA, to ensure low wastage and sustainable production.

Here at Sapphire Inspection Systems, we offer a range of products and bespoke solutions to suit your production requirements, From small to large, wet or dry. We work closely with our clients to ensure complete peace of mind and leading innovation to integrate with your production line, so you can produce quality products.

From Rule-Based to AI X-ray Inspection

Until now, X-ray inspection algorithms have been rule based – software extracts a series of measurements from image data and applies a set of rules to determine whether or not a product is conformant. In this situation, the engineer designing the algorithm will maintain an understanding of the underlying image processing and apply appropriate rules.

While this approach has worked well in the past, with the emergence of artificial intelligence (AI) and machine learning, it is beginning to look increasingly anachronistic. But to harness this much simpler approach, it is necessary to understand the processes of training systems.

Conventional wisdom would require that a large number of ‘classification’ samples are passed through the system, so that the equipment can ‘learn’ what is a good and a bad product. It is normally fairly easy to get, for example, 10,000 samples of good products to train the system. However, it is rather more of a challenge to get anyone in the food processing industry to make 10,000 reject samples!

The next step is therefore to create autonomous systems where we use the traditional rule-based algorithms to teach the machine learning system automatically. This has the advantage of deskilling the process and will result in systems that are much faster – both in terms of set-up and operation – as well as simpler to understand.

‘Invisible’ Fish Bones

Fish is an important part of a healthy diet and today we can choose from a greater variety of fish products than ever before, thanks to major improvements in processing, refrigeration, ice making, and transportation.

But for many people there remains one big drawback – the presence of fish bones. Usually long and thin, these sharp bones are not only a nuisance when you’re trying to enjoy a meal, they can cause serious health problems if they are swallowed and get stuck in your throat.

Supermarkets are very aware of their customers’ general aversion to fish bones and, as a result, are pushing processors to make a product that can be “guaranteed bone free”. But that’s easier said than done.

As the production of fish has become increasingly mechanised, manufacturers of deboning machines are striving to increase the performance and throughput of their systems. But inevitably some bones occasionally make it through. Often the deboner has lifted the bone and removed a section of it, leaving a smaller section behind, making it even more challenging to detect. But our fish X-ray inspection technology can often come to the rescue.

X-ray Can Solve The Problem of ‘Invisible’ Fish Bones

X-ray inspection works by passing low-energy X-rays through a product. Different elements absorb different amounts of X-ray so, in the resulting images, metals, glass and bone appear darker than the surrounding fish. But although X-ray inspection is widespread in the food industry more generally, the challenge of detecting fish bones remains. This is primarily because fish bones are low density, with low mineral content, and are very thin. This all makes them difficult to detect.

The G120 Fish Inspection System

How We Detect Tiny Bones in Fish

Standard end-of-line X-ray inspection equipment uses a 0.4mm or 0.8mm resolution sensor to detect contaminants. However, this is insufficient to detect pin bones and other sub-mm diameter bones. To detect such tiny bones (in either wet or frozen fish) we use a 0.05mm (50 micron) resolution area sensor more typically seen in the medical or electronics industries. This unparalleled level of resolution, combined with Sapphire’s low-energy X-ray generators, gives rise to images which can reliably show even the smallest of fish bones – measuring just 0.1mm.

These high-quality images are then processed via our automatic inspection software that looks for dark features that follow a straight line. The software takes into account the natural muscle patterns in fish, which would otherwise lead to false rejects. The production line can be programmed to reject any products where bones over a certain size have been identified. It is also possible to count the number of bones and so allow through a certain number of small bones that pose little risk to health.

All in all, our X-ray inspection technology is using our 35 years of industry experience to give suppliers a new perspective when it comes to satisfying public demand for bone-free fish.

How the latest X-ray inspection technology adds up to a picture of health

Millions of people around the world rely on medication for conditions ranging from diabetes and heart disease, to migraine and depression. We all take it for granted that when we open a new box of drugs there will be one tablet in each section of the blister pack, along with a leaflet giving the instructions for use (IFU).

But think about this for a moment and you’ll realise that it is no mean feat. Ensuring there are no extra, missing, or incorrect tablets in a sealed blister pack on a high-speed production line is a challenge. If you work in the pharmaceutical sector, you will know that it is essential for safety reasons that the patient receives the correct dose and follows the IFU.

Long History of Pharmaceutical X-ray Innovation

We have a long history of developing X-ray inspection machines and bespoke technology for the pharmaceutical industry. Combining low-energy X-ray imaging with active pixel sensor (APS) technology enables resolutions that are 10 times greater than traditional end-of-line X-ray machines. This enables our pharmaceutical systems to achieve very high sensitivity.

G180 X-ray System with APS

With an inspection zone created around each tablet pocket, our systems can detect missing or broken tablets. We can also detect contaminants such as metal inside metallic blister packs. Our technology can even detect paper inside cardboard thanks to our highly adaptive algorithms. This brings peace of mind that each box contains an IFU leaflet to ensure regulatory compliance. We also have systems to handle strip packs, with a guided chain conveyor that pushes up to six rows of strip packs through the machine simultaneously. Fragile packaging of strip packs puts tablets at risk of being crushed. So, as well as measuring the mass of each tablet, our technology also analyses the uniformity of each one to check for signs of crushing.

Improving Safety of Medical Devices

But it is not just tablets we have our X-ray eye on. Our technology can also check for assembly issues or foreign bodies in medical devices such as autoinjectors and powder inhalers. Our pharmaceutical X-ray systems can even cope with the challenges of inspecting subcutaneous osmotic insulin pumps. Here the drug is packaged in a hollow titanium rod and it is vital there are no bubbles as this may cause the flow of insulin to be interrupted. The radiography is very challenging as it involves inspecting organic material with air voids through a machined titanium enclosure. Our technology employs several techniques to greatly enhance the feature contrast such as mechanical stabilisation and combining multiple image sets.

You can see our X-ray technology in action at Interphex 2021 on 19-21 October at the Javits Center in New York – at our partner Scan American Corporation’s booth 2263. Our pharmaceutical inspection systems are all compliant with GAMP5 design standards. They can also incorporate 21 CFR Part 11 data integrity regulatory requirements. All you have to do is get in touch to discuss your own inspection challenge.
